Packaged HVAC Units: Configurations and Commercial vs. Residential Use
Packaged HVAC units consolidate all major system components — compressor, condenser, evaporator, and air handler — into a single factory-assembled cabinet installed outside a structure. Definition and scope
A packaged unit differs fundamentally from a split system in that the refrigerant circuit, heat exchanger, and blower are housed in one enclosure rather than distributed across indoor and outdoor components. The conditioned air is routed directly from that enclosure into the building's duct system, eliminating the need for a separate indoor air handler or furnace. Packaged systems are classified by the Air-Conditioning, Heating, and Refrigeration Institute (AHRI) under its 210/240 standard for unitary air-conditioning and heat pump equipment and its 360 standard for commercial packaged air-conditioning and heat pump equipment — two distinct standards that reflect the bifurcation between residential and light-commercial product classes.
Four principal configurations exist:
- Packaged air conditioner — cooling only, with electric resistance heat strips as the heating component.
- Packaged heat pump — a refrigerant-based system providing both heating and cooling from a single refrigerant circuit; applicable in heat pump system applications.
- Packaged gas/electric unit — natural gas furnace for heating combined with a vapor-compression cooling system; one of the most common commercial rooftop configurations in the US.
- Packaged dual-fuel unit — a heat pump paired with a gas furnace that activates at a switchover temperature threshold; closely related to hybrid dual-fuel HVAC systems.
Tonnage ranges span from 1.5 tons for residential units up to 25 tons or more for large commercial rooftop units (RTUs). Residential packaged units are typically installed on a concrete pad at grade level; commercial RTUs are roof-mounted and ducted through the roof deck.
How it works
In a packaged air conditioner or heat pump, outdoor ambient air passes across the condenser coil, and return air from the building passes across the evaporator coil — both housed inside the same cabinet. The refrigerant cycle follows the standard vapor-compression sequence: the compressor pressurizes refrigerant vapor, the condenser coil rejects heat, the expansion device reduces pressure, and the evaporator coil absorbs heat from the return airstream. In heating mode, a heat pump packaged unit reverses this cycle using a reversing valve.
In a packaged gas/electric unit, the heating section contains a gas-fired heat exchanger fed by a burner assembly. Combustion gases exhaust through a flue port on the cabinet exterior. This configuration requires natural gas supply piping, a dedicated flue penetration in the building envelope, and compliance with NFPA 54, the National Fuel Gas Code, for gas piping and appliance installation. Electrical supply to packaged units must comply with NFPA 70 (National Electrical Code), specifically Article 440 for air-conditioning and refrigerating equipment.
Airflow path in most packaged units is horizontal or downflow. Horizontal-discharge units connect to ductwork running through the building wall; downflow (or down-discharge) units route conditioned air through the roof structure into vertical trunk ducts — the standard configuration for RTUs. Common scenarios
Residential use — Packaged units appear most frequently in manufactured housing and slab-on-grade homes in the southern and southwestern United States, where the absence of a basement or crawl space eliminates practical space for indoor split-system components. A 3-ton packaged heat pump on a concrete slab connected to horizontal ductwork through the foundation is a representative installation. AHRI 210/240 governs efficiency rating for residential units, and the US Department of Energy sets minimum SEER2 thresholds — 14.3 SEER2 in the northern region and 15.2 SEER2 in the southeastern and southwestern regions as of the 2023 DOE regional standards update — enforced at the point of manufacture.
Light commercial use — Retail spaces, restaurants, and small office buildings commonly employ rooftop packaged units in the 3-to-10 ton range. A strip mall with eight tenant bays might use eight individual 5-ton gas/electric RTUs, each serving one tenant zone. This configuration simplifies tenant metering and maintenance accountability. Decision boundaries
The choice between a packaged unit and a split system depends on four interacting variables: available mechanical space, structural configuration, local climate, and system sizing requirements.
Packaged vs. split system:
- Packaged units require no indoor mechanical room but do require accessible outdoor pad or roof space rated for equipment weight.
- Split systems offer greater flexibility for internal zoning but require refrigerant line sets, which introduce additional leak risk and require EPA Section 608 certification for technicians handling refrigerants.
- For rooftop installations, structural load must be confirmed by a licensed engineer; a 10-ton RTU typically weighs 800–1,100 pounds depending on configuration.
Permitting and inspection — Any packaged unit installation in the US requires a mechanical permit under the jurisdiction's adopted version of the International Mechanical Code (IMC), and electrical work requires an electrical permit under the NEC. Rooftop penetrations for ductwork and condensate drainage require coordination with roofing permits to preserve membrane warranties.
